How Aluminum Gas Cylinders Are Made?

How Aluminum Gas Cylinders Are Made?

A seamless aluminum gas cylinder starts as a solid piece of aluminum. Through forming, heat treatment, machining and testing, it gradually becomes a pressure vessel designed for a specific gas application.

The manufacturing details vary with the alloy, cylinder design and applicable standard. However, several key stages help explain how a cylinder is made. This article follows the main production sequence, focusing on cold extrusion, solution treatment and aging, CNC machining, and hydrostatic testing.

1. Cold Extrusion: Forming the Seamless Cylinder Body

Production begins with aluminum material cut to the required size and prepared for forming.

During cold extrusion, a press forces the aluminum to flow around the tooling, creating a hollow cylinder body with an integral base. This produces a seamless structure without a welded joint between the cylindrical wall and the bottom.

Tooling and process control help establish the cylinder’s dimensions and wall thickness distribution. After extrusion, the open end is trimmed, the body is cleaned, and wall thickness is checked.

The upper section is then formed into the shoulder and neck, giving the cylinder its recognizable shape before heat treatment.

2. Heat Treatment: Solution Treatment and Aging

Forming gives the cylinder its shape. Heat treatment develops the material properties needed for pressure service.

For heat-treatable alloys such as 6061 aluminum, the process includes solution heat treatment, quenching and artificial aging. The familiar T6 designation refers to a material condition achieved through solution heat treatment and artificial aging.

Solution Heat Treatment

During solution treatment, the formed cylinder is heated under controlled conditions to dissolve soluble alloying constituents into the aluminum matrix. Rapid cooling, known as quenching, then retains a condition suitable for subsequent aging.

Published examples for 6061 aluminum include solution treatment at around 530°C, with holding times of approximately 1–2 hours, depending on the material thickness and treatment procedure.

Artificial Aging

After quenching, the cylinder undergoes artificial aging at a lower temperature. Fine strengthening precipitates develop within the alloy, increasing its strength.

Published reference treatments for 6061 include temperatures of approximately 160–175°C, with holding times of around 8–16 hours. Temperature and time must be selected together: within these reference examples, lower aging temperatures generally correspond to longer treatment times.

These figures illustrate published material-treatment examples. They are not a universal schedule for gas cylinder manufacturing or a statement of ZX’s production parameters. Actual production follows a validated procedure appropriate to the alloy and approved cylinder design.

After heat treatment, hardness checks form part of production control before machining.

3. CNC Machining: Creating the Cylinder Neck Connection

After heat treatment, CNC machining produces the required neck features and threads.

The neck connects the cylinder to its valve. Its thread form, dimensions and sealing arrangement must correspond to the specified valve inlet.

CNC equipment removes material in a controlled manner to produce these features according to the drawing. Dimensional and thread checks help verify the finished connection.

The cylinder then undergoes internal cleaning and surface processing, followed by further wall thickness inspection before pressure testing.

4. Hydrostatic Testing: Checking the Cylinder Under Pressure

During hydrostatic testing, the cylinder is filled with water and pressurized to its specified test pressure. Depending on the method, the test checks for leakage and visible deformation or measures the cylinder’s volumetric expansion.

The pressure, holding time and acceptance criteria depend on the applicable cylinder specification.

ISO 7866 Cylinders

For compressed-gas cylinders manufactured to ISO 7866, the standard generally assumes a test pressure of 1.5 times the service pressure, such as 300 bar for a 200-bar cylinder.

The approved test pressure must be used for each design. This relationship should not automatically be applied to liquefied-gas applications such as CO₂.

The standard provides two hydraulic test methods:

· Proof pressure test: Hold at the specified test pressure for at least 30 seconds, checking for pressure loss, leakage and visible permanent deformation.

· Volumetric expansion test: Hold for at least 30 seconds and measure expansion. Permanent expansion must not exceed 5% of total expansion at test pressure.

The purchaser and manufacturer agree on the applicable method.

DOT-3AL Cylinders

Under 49 CFR §178.46(g), DOT-3AL cylinders are tested using the water-jacket or direct expansion method prescribed in CGA C-1.

Marked service pressure

Minimum test pressure

Below 500 psi

Twice the service pressure, with a minimum of 450 psi

500 psi or above

Five-thirds of the service pressure

For example, a cylinder rated at 1,800 psi requires a minimum test pressure of 3,000 psi.

Pressure must be maintained for at least 30 seconds, and longer when necessary to ensure complete expansion. Permanent volumetric expansion must not exceed 10% of total expansion at test pressure.

Permanent expansion is the increase in cylinder volume that remains after pressure is released. Measuring it helps assess the cylinder’s response to testing.

5. Cleaning, Finishing and Marking

After hydrostatic testing, cylinders continue through cleaning, drying, final finishing and marking.

Cleaning removes residues from manufacturing and testing. Surface finishing provides the specified appearance, while permanent markings identify the cylinder and its relevant specifications.

From raw aluminum to a marked cylinder, each stage serves a different purpose: extrusion forms the body, heat treatment develops material strength, machining prepares the connection, and testing checks the cylinder against its specified requirements.

Understanding these stages helps buyers look beyond cylinder size and appearance when comparing products.
